Borealis Launches Groundbreaking Borstar® Nextension PE Technology

Borealis has unveiled its latest innovation, the Borstar® Nextension PE technology, a milestone in polyethylene advancement that delivers superior toughness, processability, and recyclability. Building on the established Borstar® platform, this new generation of PE technology integrates proprietary single-site catalysts, representing a major leap forward for the packaging industry.

The innovation underscores Borealis’ ongoing commitment to sustainable material science and its strategic ambition to advance the circular economy through high-performance, resource-efficient polymer solutions.

Driving Innovation in Polyethylene Performance

At the heart of Borstar® Nextension PE technology lies a series of proprietary developments in catalyst design and polymer architecture. These advances deliver a unique balance of toughness, sealing performance, and processability — key attributes that enable downgauging, reduce costs, and support design for recycling.

By enabling manufacturers to replace multimaterial structures with mono-material polyethylene solutions, the technology simplifies sorting and improves recyclability at the end of a product’s life cycle. This innovation aligns closely with the European Union’s Packaging and Packaging Waste Regulation (PPWR), supporting industry-wide efforts to reduce waste and enhance circularity.

“This technological step change paves the way for more circular, high-performance, and resource-efficient packaging solutions,” said Erik Van Praet, Senior Vice President Innovation & Technology at Borealis.
“It underscores our strategic commitment to sustainable innovation, driven by continuous investment in cutting-edge research and development.”

Next-Generation Development Materials

The launch introduces two high-performance development materials under the Borstar® Nextension PE platform, both engineered to address evolving market and regulatory demands.

1. Advanced Toughness for Industrial and Food Packaging

The first development material doubles the toughness of first-generation metallocene polyethylene while maintaining stiffness, bubble stability, and excellent processability. This remarkable mechanical strength, combined with strong downgauging potential, supports the creation of thinner, lighter, and fully recyclable packaging films without sacrificing performance.

This grade is ideally suited for Form, Fill & Seal (FFS) applications, as well as frozen food and industrial packaging, where mechanical durability and seal integrity are essential.

2. Breakthrough Sealing Profile for Faster Packaging Speeds

The second development material introduces a breakthrough sealing profile, reducing the sealing initiation temperature by more than 15% compared to previous-generation materials. This not only allows faster packaging speeds but also delivers best-in-class hot tack performance, making it highly suitable for lamination, FFS, and high-speed food packaging operations.

“Borstar Nextension PE technology will expand our portfolio with highly efficient and recyclable solutions,” noted Craig Arnold, Executive Vice President Polyolefins, Circular Economy Solutions, and Base Chemicals.
“This is just the beginning of a robust innovation pipeline designed to serve multiple industries and drive sustainable growth.”

Enabling Downgauging and Circular Design

Downgauging — reducing film thickness while maintaining performance — remains a crucial lever for achieving sustainability in packaging. Borealis’ Borstar® Nextension PE technology directly supports this by enhancing mechanical and sealing properties, allowing manufacturers to use less material without compromising product protection or shelf life.

Additionally, the mono-material nature of these solutions simplifies the recycling process by eliminating complex multi-layer compositions that often hinder recyclability. This makes it easier for converters and brand owners to design packaging that is both fit-for-purpose and circular.

Supporting Industry and Regulatory Goals

As global regulations tighten around packaging waste and recyclability, Borstar® Nextension PE technology arrives at a pivotal time. The EU’s PPWR framework calls for significantly increased recycling rates and reductions in material complexity across packaging formats.

Borealis’ technology platform directly supports these targets by enabling recyclable, high-performance polyethylene packaging solutions that meet both technical and sustainability benchmarks. Through this innovation, the company empowers value chain partners to achieve measurable progress toward circular packaging systems.

Showcasing at K 2025

Visitors to K 2025, one of the world’s leading plastics and rubber trade fairs, will have the opportunity to explore Borealis’ innovations firsthand. The Borstar® Nextension PE development materials will be featured at the Borealis and Borouge stand (Hall 6, Stand A43), where experts will discuss how the new grades can help customers meet their performance, efficiency, and sustainability objectives.

The launch of this PE platform complements the Borstar® Nextension Polypropylene (PP) technology introduced in 2022, together forming a powerful duo of material innovations designed to advance the future of sustainable packaging.

Sustainability as a Strategic Pillar

Borealis continues to position sustainability at the core of its innovation strategy. By combining advanced catalyst chemistry with precise process control, Borstar® Nextension PE technology exemplifies how material science can directly contribute to environmental goals.

The result is not merely a stronger or more efficient polymer — it’s a platform for transformation, enabling converters, brand owners, and retailers to deliver packaging that aligns with both performance demands and circular economy principles.

Looking Ahead: A Foundation for Future Innovation

Borealis envisions Borstar® Nextension PE technology as the foundation for a new generation of polyethylene products. Its flexible architecture allows further optimization for specific end-use applications, ensuring adaptability across food packaging, industrial films, and beyond.

Through continued collaboration with customers and research partners, Borealis aims to expand the capabilities of this platform, ensuring it remains a benchmark for sustainable innovation in polyolefins.
